You can try running a the GR/PR adjustment. It's in service mode and is the procedure to calibrate the pinch roller position. Unfortunately I can't give out service manuals but you should be able to find it on Google. That will have instructions on how to carry it out.

There are designated spots they need to be positioned at to work which I think you already know. It's a pretty common issue with the SP series to get a pinch roller position error. Usually you will also get a measurement of 0.0" as well. The fix is to replace the cut tool trailing cable.
If you do the math on a DX5 print head, you can get around 181,440 ml if you run it to it's expected life. It's not 100% accurate because it fires different sized dots but it's a close approximation. Interesting question!
To get around the problem quickly, use Illustrator, Scale down to 20" and then scale up in Onyx by 1200%. That will at least get your job going. Can't help with the Corel part though.
It's in the Quality tab where you choose your profile. To the right of the profile window you should see Color Matching. Look at the settings for Illustration and Image. If they are the same, it should be good. If they are different, that could be causing the issue.
It's funny, I have customers who have only ever used Rasterlink and they don't complain but anyone who has used a name brand RIP before using Rasterlink hates it. It gets better every version but I agree. It can be a very clunky program.
