I think a company that spends $2,000 on a branding project will do it more good for future business than spending the same amount on a metal cabinet with a plastic face that lights up at night or a routed foam sign outside on the wall.
The branding will help the company decide on what will work...

This must be going into an office environment. I would use a darker stain on the copy and leave the background as is and use good varnish, or two part clear over the entire thing. I prefer Tung oil over varnish finishes.
What program to do your layout are you using. Make a box of 18'x3' and then type your copy and adjust inside your box leaving the same amount of space top and bottom.
Looks like you answered your own question. Uneven rollers and slow speed. You need to find out how to adjust your rollers to be even all the way across. Try a flat stock 1/4" aluminum bar across your rollers and adjust down on the bar to try and get even.

I use green edge acrylic in 1/4" thickness with polished edges using compound and polishing wheel.
Has the look of glass and not plastic.
Like was mentioned those cracks come from the corner, back to the hole.
And you can polish the edges of polycarb, so you could stick with the thinner...
Over 40 years ago Spanjer Brothers use to sell wood letters. We would order those through the catalog and phone conversations and mailing of layouts. Then when you received the wooden letters you would prep them for gold leaf. These, depending on size might take up to a month or so to receive...
I would use cast with no lamination, not calendar with lam. You want the thickness because that is what you are use to?
Would it not be cheaper to buy a roll of cast vinyl than going with 365?
