Off set is a bit fuzzy to me but as I understand it, it is the distance from the tip of the blade to the blade shaft. If I have it right it is possible that your blade was ground wrong somehow too. Did you change blades around the same time you started having trouble?
So what are these things printed on. The decalgirl site mentions air egress vinyl but it can't be that 3m 180 stuff is it? That stuff's OK for a van but a cell phone? the grid would look hideous.

The one I hate with every fiber of my being is, "describe a path". HATE HATE HATE!!!! I will never, ever "describe a path"! EVER!!! I will draw a line though....... (and Helvetica capital R's suck!!)...
I agree, that would be weird. I would, however, keep the same bar of green nav buttons (without the arrows) on all pages instead of going to the text nav bar you used on sub pages. This would give each page a consistent nav system.
Anyway... if you're happy that's the main thing.
I've done N numbers. There is no specific font.(in Nova Scotia) you must use a "bold san serif font". The size and location is spelled out in the FAA regs. Any small airport repair service should be able to show you the regs.
