We would use 3/16" or even 1/4" material - I think the .150" would be too flimsy for that size of sign. I suggest you look to another vendor for the right width rollstock.
I suggest you take a look at Wave payroll. It's an online service, and you do have to do some input - but I've found it to be simple and straightforward. Just two employees would run you less than US$ 300 a year. I can recommend them.

Does anyone have any idea as to what could be causing this blur on the print? I've manually cleaned the printer a couple of times, but it's still there in varying degrees. The orientation of the print is how the pics show - the blur top and bottom of the letter is the same direction as...

We only have Corel X3. Customer has emailed a cdr file, which appears blank for us, so I'm thinking it might be in a newer version. Could someone try and open it? If it works, save as X3 or an eps? Reply with an email address and I'll send it across.

Have you considered polycarbonate (i.e Lexan) instead of acrylic? Cuts quite a bit easier with a circular saw and would be more vandal-resistant as well?

You won't go wrong with an Epilog. There are some cheaper Chinese machines out there, but I'm of the opinion, like has been said numerous times here about Vinyl plotters, you get what you pay for.
Have you run the test print in Versaworks? This might help determine if it's something in your file that's causing it? Also, in your example, are you working with spot colours or is it all CMYK?
