Much as I love VHB tape, for the surfaces mentioned I agree that silicone is the way to go. Don't forget to scuff the back of the sign and as mentioned above, make sure it's 100% silicone.

If you have a printer, do you not also have a laminator? We routinely use our laminator to mount printed vinyl, including on to magnetic. Perfect job, bubble-free and once you have the technique down, pretty quick.

The box you're seeing indicates that character is not available in the font you have selected. Windows character map program is helpful when this happens.

I wonder if the bit is too small - 1/8 doesn't allow much of a kerf width to clear the chips away, they could clogging the bit?

I don't know if this will help or which OS you're using, but in XP go to Control Panel -> System -> Advanced -> Performance, and try unchecking "Animate Windows when minimizing or maximizing"?

If you're trying to print Roland colors, are you remembering to check the box in Versaworks? (File format -> Spot Colors) Edited to say: Oops - just re-read your post - but you say "the convert to spot color is automatically checked in the box" but in Versaworks, you're converting from spot...

Acrylic direct to the wall? Have you considered expansion & contraction? I think acrylic should always float in a frame of some sort - esp. 4x8
