Might be helpful if you tell us what program your using to cut with. Usually these problems are related to the program, not the cutter.

Thought this looked familiar but my font searches came up with nothing.

I charge $100 an hour to apply or remove vinyl. Like Signage said it usually works out cheaper to use new substrate, if using new aluminium, use etch primer first, 2k paint, slap the vinyl on and it will last a long time. Cheaper version would be to etch prime, oil base paint and slap the vinyl on.

I haven't done it with printed vinyl but I made a test piece with all types of plotter vinyl (even cheap stuff) clear coated with 2k and surprisingly it all held up good. I expected the cheap crap to at least peel a bit or fry and wrinkle, but no it's all perfect. I would suggest doing test...

I cut 1/4" off sheets all the time on my guillotine, maybe try someone else who has one.(as long as the blade straight and sharp it should cut fine)

I'm into kayak sea fishing and have about 20 friends with mostly Hobie kayaks that I have slapped cut vinyl stickers on and used Avery 7oo series with no problems. Is that a similar plastic to what you will be doing?

In windy areas I don't use grommets for the ropes, I use a full length rope pocket top and bottom. The only grommets are in the 4 corners to pull the banner tight.

The large letters are drilled and fastened with threaded aluminium rod and the smaller letters are glued on clear solid rod standoffs that you can see on a lot of the pictures, no screws in the smaller stuff (they tell you all that but not what type of glue). Would like to know myself.

Another thing you can do is cut a square around the text, mask before without weeding, stick the lettering on and then weed. Once they are stuck on they stay in place while you weed. Slow cutting is better and you can get blades for cutting small stuff, love seeing how small I can actually cut...
