Transclucent
Use a name brand Translucent (we use 3M 3630) media for lexan. Yes, it's more expensive. It's the correct product for the job. We apply with rapid tac, one of the few things we do that we don't apply dry.
Do you remember the exact media you used? (ie the 3M media #) Not that it makes a HUGE difference in your question, but it certainly may help if we know which media it was. Maybe even the laminate as well.
Yes, it's not high build. Will take a lot of paint to prime it properly. What you save in material (paint) costs you will burn up in labor with countless coats of 'regular' primer. HDU sucks up A LOT of paint.

Can you tell us what exact media and laminate you're using? I totally appreciate the fact you didn't want to have this turn into a thread that "bashed" a certain media/manufacturer.
File Type
What is the file type? If it is an .eps try saving as a .pdf and printing that way. I realize that may sound ridiculous but occasionally that can solve print anomalies.
