thanks for the feed back and i am using a laminator. the thing is this doesn't happen all the time that's what gets me. wondering if it's temp or humidity thing. also was thinking maybe loosen up the tension on the laminator.

i normally cut the corners and wrap them around just like they say not to. haven' had any issues yet but i will try this going forward looks like it...

i have cut 10mil (.010" not 10mm) pvc and polycarbonate on our rolands but it just scores it doesn't cut all the way through. it's enough that you can just snap apart what you are cutting. i only do it for small qty stuff.

as far as i know the heat assist doesn't affect the bond. it helps with the silvering (haze you sometimes get from the adhesive on the lam) i could be wrong on the adhesion / bond part.
i have used cold laminators also and never had any delaminating issues.
