As far as recycling, I've heard that HP will recycle their paper backing. We also re-use our paper backing for shipping supplies. I ask about recycling when talking to reps when ever I get a chance. Usually told the same thing... 'We're looking into it'.
So your using paper but in the machine your telling it it's PET film, and when you try to calibrate the paper as a PET film it fails but if you calibrate it as paper it's fine? So just keep it as paper and dial in your heat, passes, ink density, optimizer and vacuum setting and you should be...

What's your speed setting? How many rollers are you using and how much pressure on the rollers do you have? Is the plotter clean? Is the grip/feed roller filled with debris? What is the backing of the material your using (paper or plastic)?

Yep. Also remember how much of a pain the cart will be if you have to encounter stairs or any other cramped spaces. While I know that driving in big city's is a pain in the ass it's probably going to be the best way to transport the material.

So if you're overlap is 1/2" on either side that's only a 1/2" overlap not 1". A 1" overlap meant that you are using 1" of material to overlap 1" of material. Look at getting a better knife. Your not cutting a box, blades like this are awesome for the shop. Their flexible, blades are cheap...
