we found that the use of a high pressure heated sprayer works great
just be aware that the vinyl will shred and go EVERYWHERE ,so do it in an enclosed area that is easy to clean afterwards
agree, your print room and or vinyl storage room needs to be climate controlled 24/7.
in our case, we built a dedicated print room in the larger building and have the humidity and temp monitored constantly

what are the variables?
are the files being designed by the same program and are the updates / versions the same for each program?
is the file being ripped on different programs what about computers?
I have seen the RIP program make a BIG difference in how files are printed.

In addition to the gap in the substrate, there is the fact that the vinyl seam is not in the substrate seam.
Personally would had used pop rivets and then cover the heads with vinyl to the background colors to hide them
