    If you build the perimeter frame to accept a "slide-in" panel like a standard lit signbox, you can get away with using 3/16" or 1/4" white acrylic only. It's not that big a panel, so any tendency to bow downwards is much reduced, as long as all four sides are supported.

    Probably because he's looking for a specific look. Not enough info, though - what are you using as a bonding agent? How small a letter are you trying to cut? Everything has it's limits. If it's really small stuff you may not have any luck trying to rout it as a laminate.
