I'm glad you're working through this. Flush that ink channel several times before installing new ink and heads. I would suspect that with time the current head would have probably worked through the partial clogging. Since it's being replaced, no need to worry about it.

is it possible you have a bad tank of ink though? Did this start on this set of ink or has it happened over multiple tanks of ink?

I agree with the vacuum level being set to aggressively. Finding the perfect balance between heat/vacuum can be tricky. If you've ramped up the vacuum to prevent head strikes because the media is buckling, turn down the heat in ten degree increments. If you find a sweet spot on vacuum, but now...

You cannot redrill the jets. It's toast most likely. These things are made with equipment and research in the billions of dollars. You're not going to be able to redrill the jets.

How old is the machine/heads? You've done what you can do with those heads in terms of letting them soak with flush in them. Some folks claim to have luck cleaning heads in ultrasonic cleaners, but I've never had any luck myself.
