I set up 30" x 32" "sheets" with registration marks using Cutting Master in Illustrator and have literally, cut full 50 yard rolls on my Graphtec FC-7000-100. Generally, a 2pt printed stroke is more than enough to trap the cut. It's been amazingly accurate.
Technically, the only difference between a bumper sticker and a decal is one has removable adhesive and the other doesn't. We screen print BS on General Formulations matt vinyl with removable adhesive and print door decals with the same vinyl with "permanent" adhesive.

I had just about all of mine just flat out quit during the first year. HP was very attentive and replaced them as they failed with overnight delivery.
They evidently had a bad batch and I was right in the middle of it. I have nothing but praise for the way they took care of this issue.

Is this adhesive backed or plain? We screen print 2mil white and clear adhesive stock quite regularly.
I think your looking for 5mil, (,oo5") not .5mil.
I don't think that there is such a thing. The way the material feeds through some of the printers would probably crack the backing if it was pre-scored.

I rarely use effects in Illustrator but I think that your problem is that you expanded and flattened. In effect, you made the inner glow inactive. It's a "live" effect and you killed it by expanding it.
Set your registration marks in Illy using CuttingMaster. just make sure that once there set, there is enough space between the marks and the edge of your vinyl for the clamp wheels to ride outside the marks.

How are you printing them John? Oracal 651 or 751 transparent work great on the Edge. You don't need an "optically clear"
adhesive product, just clear. When I screen printed them it was on .002" clear polyester.
If you pulled off paint, a clearcoat would make no difference other than pulling off paint with a clearcoat. The adhesion problem would be the paint/primer relationship from a poor paint job.
Having said that, I've never heard of Papilio vinyl and unless it has some very reactive adhesive...
I've used our sheet bumper sticker vinyl for pre-mask on Dactac, an adhesive fabric for lettering sails and flags.
You might just try your cheapest thickest vinyl and see if it works.

I've been running my Graphtec's with their Illustrator plug in CuttingMaster for many years now and love it, both for cutting straight vinyl or contour cutting my printed decals. It's super accurate.
By the way, I'm also running Caldera on my Mac Mini via screen sharing with my MacPro's monitor...
I printed 1,750 decals on my Edge yesterday from Adobe Illustrator 10 thru MacImprint yesterday. Even on my old Macintosh G4 it's a rock solid printing plug in.
It's a shame that GSP dropped the ball on that one. It's an amazingly simple and productive app.
