  4. printing skip, miss

    Your foil was literally snapping off the vinyl after printing the lines parallel to the print head. As far as the new foil fixing the problem, maybe the foil tension at the end of the roll had something to do with it. If you had rotated your image 15° or so, it would have fixed the problem also.

    If you can make your mask edge into a workpath, save it as such. Go to "export, paths to Illustrator". And that path will be saved as a vector based Illustrator file.     I disagree on that one. . . . depending on the magnification of the shot. That's definitely an offset curve. It looks like you cut vinyl using the pen setting with 0 offset.

    Select the outer line and go to object>path>offset path. If you end up with overlapping shapes, unite them with effect>pathfinder>merge. Be sure to "expand" your effect.

    The blend tool works great like All Star said. Make an outer rectangle, fill with black. Make in inner rectangle, fill with maroon. Click the blend tool and a corner of each shape and you got it.
