If there's any air in the line it will pull into the head, overheating it and burning it out. I'd rule that out first. The ink tube set doesn't last forever. I've also heard the seal between the ink cart and the tube can cause a leak...

If you're struggling with basic setup install Cutter Control http://www.summausa.com/support/software.php And it will tell you if your PC is communicating with the cutter properly. You can screw with all kind of settings with it too.

Hexis HX30VVSB looks close but I think they said thay're only bringing in the 2000 series now.

I don't use Wasatch either. I tried cutting out of Onyx and after a couple of mysterious fails decided to use Winplot. It's a bit more work setting up the art but works flawlessly. Place the rego marks in Illustrator, print from the RIP then cut from Winplot.
