We tape anything up to 4x8, oversize get sewn just for strength reasons. Never had any problem with taped banners, even ones a few years old (used for annual events). There IS a difference in different manufacturers' hem tape quality though.

We patch them all the time, just print the patches on regular gloss vinyl (assuming gloss banners), and use the same profile you used when you printed the banners - almost unnoticeable. Especially when the banners are viewed from 10' away. This comes in real handy when the charity event you...

If the spot color in question (giving you grief) is the CutContour, them the only reliable solution I have found is the flatten into a raster with photoshop & place the contour over that in Illustrator. (in a new file obviously)

CS3 is fine and dandy for everything I do, even though I have CS4, most things I use are the same.

We just completed an entire fleet of vehicles with about the same amount of vinyl (4 different colors of cut vinyl 48x50 rolls). yes, I also agree about the fresh blade, as we ran into this right before the project on the initial test vehicle. A new blade & no more problems with the entire job!

Can you flatten the PSB and save it as a JPEG? Then place into Illustrator and put the vectors over it. I have also found that most PSBs can usually be reduced to a lower resolution for printing. What is it at currently?
