FYI: You may want to find find out what embossing costs before you go any further. It is not inexpensive by any stretch of the imagination unless you are doing tens of thousands of units.
What is the project? If you need a small amount and it isn't going over compound curves paint vinyl to match. Used to do it years back. Base/clear on white 2mil always turned out great. Rattle cans worked well for smaller projects.
Does it have to be polycarb? What about sheet metal? A competent shop could fab that easily. You could also put shallow cuts in ACM to get it around the corners.
