There's also the Donek knife you can put into a spindle if you don't have a dedicated knife cutter on that CNC. Toolstoday.com should have them and which variation to get on 1/2" thickness.
You can definitely CNC coroplast. You will likely get some fuzzies along the fluted sides, but we do it all the time. Printed or unprinted. The trick is to use a brand new tool - preferably cut with the image side down and ramp the feed rates up.
We definitely get much better/less bubbly glued joints with diamond edge polished edges. Our plastics distributors can provide parts already DEP'd to us. The EF-200 and blackstone in general has really nice equipment.
Dave you could always get a roll of newsprint and layer that between the prints to help with scratching. It'll make rolling them up a little more difficult as they'll slide easier, but it should give some added protection on the printed faces. Uline has rolls of the newsprint.

You can try peeling the current adhesive side backer, mounting laminate or vinyl backer that's got the paper backer side and tape down in place with hem tape. Not sure if it'll still stay in place, but it's worth testing.
If it is alignment related, you can always check by running something unidirectional and see if the problem persists. If it's fuzzy in unidirectional, I'd think it would be static related. If it's clearer than I'd look at alignment.
It honestly depends on the finish of the color they want. Ideally I'd want PPF over the wrap which is manageable if they choose a gloss or matte finish. Satins pose another problem as there's no satin PPF that I know of.
komacel is the outdoor grade PVC that vycom makes. Harbor sells it. It's got a smoother finish on the front and back and has less air blown into it so it's denser and less susceptible to warping. It's pretty common for outdoor signs in the Northeast.
We've laser cut or CNC cut templates of the shape in the past in SBS/Styrene/1/8"acrylic to mask areas for small or complex parts. Not sure if that's a possibility.
