If you don't do a lot of variable data, sometimes it's best to step the artwork up in illustrator or something similar and just add the numbers manually. It goes pretty quick. It's not something I'd like to make a career out of, but it gets the job done for the odd variable data job that comes...

It's entirely plausible that if it hung on data transfer, it could have confused the printer and crashed the printer system software. But yeah, I've never seen a panel lock up either. They tend to be rock solid.
Could be a network issue with the data transfer. Main boards tend to be good or bad and nothing in between so I doubt you have one on the way out as you say.
I'd look at the rip first and try and sort out any communication issues, but I have zero experience with flexi so I can't help you there.
Yes head soak/nozzle wash. Every time I add fluid it just drains out.
Update: Must have been an airlock. Tried again after another job and it's holding fluid fine. Sponges are nice and clean looking now too.
It's happened once before and sorted itself out, but I'd like to nip it in the bud. For all the times I've replaced print heads and dampers I've never had to deal with a capping station issue.

Sounds like your opus mark reader/camera needs to be calibrated. I'm not sure how to do it with a mimaki, but it was pretty easy with my summa and fixed an identical problem.
The camera is reading the marks, but it's not calibrated to start the cut in the right position.
It requires two layers to achieve a smooth gradient with spot colors.
On the bottom layer have a solid block of red. On the top layer you have a gradient from white to black. Set the top object to "multiply" in the transparency palette.

Temperature and humidity can and will affect print quality and color reproduction. It doesn't necessarily have to be the heat settings on your machine either. Ambient temp and especially humidity need to be controlled for accurate results.
My free upgrades ended @ 6.4 and I'm a little PO'd at Wasatch at the moment. Not a big fan of their customer service.
