We've done them in sections on 1"x1" aluminum tube frame (with the corners & Ts that screw or pop rivet). For getting it on the building it can be assembled on site and lifted in one piece or installed in sections. Depending on the design it may require some "touch-up" if graphics don't align...

I still use Gerber for sign design. It's tools were designed for the sign industry. If I have a project that will be printed I use Corel to finish.

We use the R Tape FX (but now I think it's owned by someone else). We apply clear over it with a little trap. Holds up OK. But the client always gets my standard spiel, "It's hard to read, doesn't last, scratches easy.."

For signs you should use MDO, but it sounds like you use AC with one good side. Which is actually OK if properly prepped. There are lots of ways to seal the edge, exterior glue, paintable chaulk, fiberglass epoxy and then a good primer & paint. The mistake was probably putting the J trim on...
