  1. Blistering From Paint Mask Removal

I agree, the primer's not sticking, so despite your prep it's not clean enough, or it's not curing. 50 degrees isn't that cold, but it's also not great for curing so adding time to the process. I think the suggestion to cut the shape from another piece of material that doesn't need any priming...

Three suggestions to work with what you have. 1. See if the printer can convert the printer to all pigment inks. This was an option available on their bigger printers. 2. You can clear coat. There are several options available, spraying but it is stinky and expensive or brush/roller...

  12. Suggestions what thickness acrylic to use?

I'd use 1/4" backer and a piece of the same 1/2" as the letters for the bottom and rout a channel to glue it in. Make the base wide enough to be stable and you can add a few pieces of mounting tape if need to hold it to the counter

  16. How to mount 1 inch HDU routed sign to 4x4 post

Yes, it will snap. That's why this install especially should have a full solid backer of some sort. But since this is a year old maybe the OP could fill us in on what they did.
  17. Wind load on wall mount channel letters???

The ISA and USSC both do research and supply materials to help write common sense sign codes. I think the best advocates for code changes are the businesses that are affected in the pocketbook
  18. HS15+ Errors

could be a solenoid, that's what was diagnosed on our super sprint that had similar symptoms. the solenoid isn't switching off when the plotter is turned off tapping the solenoid fixed it for a while but eventually it had to be replaced
  19. Thermal printer??? Gerber fx maybe...

I would recommend a good used Gerber Edge 2 with plotter package. Check to see if your software is compatible It can print chrome on black or print black on chrome (with thermal printable chrome vinyl) and you can add a green transparent overlay. .
