The size issue is a Flexi issue, some where in their setup they must allow you to set the "step size" of the cutter, either that or you are going to have to design to some scale factor.
Knowing nothing about the Flexi software I would first say thet Gerber HP(or HS)15 is NOT the correct device. I would try another Gerber selection if there is any and also post on the board as others may have your same setup.

If possible, try doing just selected sections of the job to pin down what letter or graphic may be causing the problem. When it stops is it always in the same place ?

Jeff, all you need to do is contact your Gerber Distributor. I'm not sure on the price. You will love all the new features. If you do not have a particular distributor you deal with Advantage Sign if one mentioned most often.

Both Flexi and Gerber user the same security USB key. When you installed Omega 3.0 it installed the latest SafeNet Sentinal driver for the key. Older versions of Flexi can not use that version (I do not know why) and you may have to update your Flexi. I'm sure that the latest Flexi does work...
