    You could get away with four, but I'd use some Lexel in a few spots. If no fasteners is a must, VHB tape a couple/few strips of .125" aluminum to the back that have threaded studs welded to them. I'd still use Lexel with țhat method.

    Paint the screws to match the face. Use the pan head type Spax from Home Depot. They make for a pretty clean install.

    My two cents: Use a vertical seam rather than horizontal. Place the vertical seam on one of the raised ribs. A piece of VHB tape the length of the panels will keep the seam even. Use THESE the length of the seam (and elsewhere on the panels), paint-to-match the faces ahead of time.

    What you're referring to as 'channel letter signs' are called 'returns' and 'backing of the letters' are called 'backs'. Not trying to be a jerk. It's Signs 101...if you're going to be manufacturing them, might as well know the industry terms. Pop riveting or stapling are going to be your best bet.

    Your portfolio looks great! There's some really nice work in there. One thing I noticed: Your logo and your Contact page both say 'Graphics' but everywhere else on the site says 'Graphic' - even your web address. That aside, your work and the site looks really nice, good job.
