VHB is still your best bet. Cut pieces as wide as possible, even on the 'l'. Keep in mind it's pressure sensitive. Apply pressure to ensure the tape wets out entirely.
I totally agree on the hot spots. With a shallow cabinet and a flat face, there will be hot spots.
I just don't understand why there's so much emphasis being put on hanger bars and screws (?!) for a 4' x 8' polycarbonate face. The same retainers that held in the existing formed faces will hold...

To clarify, I like the video as a whole. I just didn't like the part where the guy couldn't manage to fold up the sign. Well that and saying the signs were wind-proof. The rest of it was actually pretty good I thought.

They should be sending 10-24 studs with the letters. If so, you want a 3/16" bit. There's no reason to go any larger than that. As mentioned, in masonry, the holes are rarely drilled without some wandering, which is a good thing because it places tension on the studs. I don't think you'll need...
