For what it's worth I sent him an email Friday night explaining that if his client found them to large we would reprint fast and get them out. I don't know if this guy has connections in the company and don't need the headache if he does.

I get this issue too time to time. I think the material is to blame...get it on clear material. I found this little flashlight that shines a blue led and I shine it at the top edge while the head is looking for the edge and it works every time.

Maybe the ink coverage is too heavy? Do you pre mask it before application? If you dont have the issue with lamination, then I would laminate them to avoid this issue.
