i know a few ppl posting in this thread already know this because we have reviewed projects together but for the others...there are companies that do NOTHING else than design signs, specificy all of the materials, methods of construction and then send the drawings and specs out for bid to sign...

ok from the description of the scam described by AutoFx i understand it...but why in the world would a scammer think this would work with a SIGN COMPANY lol...i am convinced some of the greatest salesmen in the world are CONmen and then they often become CONvicts...but these scammers need to go...

that is a good idea regarding drilling additional holes for bondo that i will file away for the future...every old timer i have known bondo has been the go to fix all for any and every repair and personally i just hate the stuff.
we wouldn't have...wait a moment....better not speak for anyone but myself...i wouldn't have held it against you if you would have 'cheated' and used rubber wheels, aluminum, etc..this whole project is too cool. i am frightened to think what you could do with scrap vinyl, i've seen giant balls...
if you are going to paint it you shouldnt have any problem hiding the flaw. i have used epoxy to fill scatches prior to painting with no problems
just so all the information is in the same place since other people will read this in the future. i have also repaired deep scratches on sheets...

the only thing i would suggest is a darker outline as previously mentioned or something to make it POP (darker outline with combined shadow would work well)

i'm with CentralSign but i put a sheet of insullation foam under...i put it under everything i cut so i can just cut into the sheet and not have a sheet up on saw horses or a piece flopping around...

for painting acrylic there is only one product i really like Lacryll (spl?) i know pacific coast paint sells it and they will even custom...
i am with the SignManiac i always error on the side of caution and overbuild everything. i sleep much better at night on those stormy windy nights knowing that i have overbuilt everything. mechanical & chemical fasteners is the only way to go imo
