Maybe have a place like Peachtree make the sign. They can make it look exactly like the old sign. It will also have all the stiffeners and mounting points you spec out.
Might actually be cheaper and faster than doing it in house.
I like to roll all the vinyl scraps into a big ball and burn it in my backyard fire pit. Conditions have to be right though. Wind direction has to be perfect and the neighbors windows have to be open.:Big Laugh
If it needs to be permanent I don't use vinyl. I have a local shop make lamicoid plaques which I attach with 4-40 or 6-32 hardware and ny-lok nuts. Works a treat and survives airline baggage handlers.

Check into material for low energy substrates. Convex and MotoMark come to mind. There's been some good posts regarding that type or material.
Quite possible you received some old stock. I'm not sure how many times USCutter "turns" their warehouse. Never had an issue with anything from Fellers. Although I usually get my ElectroCut from Midwest. Cut yardage is cheaper and I can have it at the shop in less than 24 hours.
May have to "bloom" them with heat.
I'd be more concerned about the health risks though. Pretty sure all the stuff we use isn't meant to be put in your mouth.
If you're going to put cost over saving your sanity then 3M Electrocut isn't for you. It is a lot more money, but the time saved along with a better yield of usable pieces more than makes up for it.

We used to do 600 at a time(screened head-to-head on coated poster stock) for a home improvement contractor. Used a simple wire "U" stake. Would get a good 6 mos. out of them.
If I were in the market for a new printer I'd be getting a dual DX-7 printer like the Mutoh 1638x. 1000 sq. ft. per hour @ 360x360.

If you're trying to weed intricate details that may be your problem. If we need to do detailed work/tiny lettering we use 3M ElectroCut with the poly backer. Weeds like a dream. We also use the "manic weeding" process on that type of work.(grab and rip, don't laugh it works)
In my neck of the woods at 15 bucks an hour you'd have people lined up for blocks wanting that job. Add the fact you can set your own hours.:cool: Be thankful for what ya got at this point in time. You're still "green".

Or if you need to print a ridiculous amount of material with specific color have the vinyl manufacturer make that color.
I had inquired some years back and while it can be done...you need to buy 12,000 square feet at time.:omg:
