did you pull the maintenance station out to clean the sensor. there is a Philips head screw on top holding the sensor in place. you can pull it and see if something is stuck to the bottom. could you of bumped the connection to the sensor?
that looks pretty straight forward. i would remove the logo, you will never get a good look by cutting around it.
premask would be very important to keep it all straight and the pieces together.

i now my hp 360 gets 8000 ml through a head before i normally start seeing any issues.
our seal laminator has had a few run ins with knife blades over the years.
we will get a slight line in our jobs. these normally vanishes when you squeegee it on to something.
we choose to live with it since its not a fatal flaw in anything.

i would agree with your rollers being messed up. i would assume you can feel a line in your roller where your 30" material edge normally is.
you could try to "fatten" up your roller by wrapping some 30" material to the center. this wont work. but you can try it.

I have a seal 54 and it has a safety sensor.
its an electric eye to shut down the rollers if something to big like a finger heads into them.
