    I'd do printed reflective on .063 aluminum. Seems like the job would go quicker, no issues with the surface of the door, and the signs can be reused if doors are painted

    When I started in this business you were lucky if you filled a garbage can in a week. Now you fill one in one job with the weeded materials, backing paper and transfer tape, none of which is recyclable.

    Like Gino showed, put a "balloon" shape around it, easily cut with a jigsaw. To attached use a combination of concrete fasteners and adhesive.

    Yes, for a graphic that size it may be simpilest to have it printed and router cut on a sheet of material that is thin enough to bend to the curve.

    If they're not illuminated and have a full cover print I would think ACM with vhb'd batten might work.

    I also have a cc machine. I've had a few different companies and they always end up raising rates/costs. Last time I wanted to switch asked some of my customers who they were using and if they were happy and went with one of them. Lots of competition in that market.

    If it's too rough to pounce no way will paint mask work. You are then into skilled wall dog work using scaled sketches and a grid.
