If the logo redesign is part of a larger package of signs that will use the new work, figure out how long it's going to take ( and keep in mind the number of revisions you're likely to have to do) and spread the costs over the various items in the job, with maybe a small line item for providing...
Honestly that looks to me like a defect in the banner material- just based on where the problems are in the pictures. Of course, it could also be head/jet dropout. How does your test print look?
It almost looks like their's extra data going to the printer. Can the printer's internal queue be purged?
I seem to recall having a similar problem on a different brand's printer and that's what would correct it (for that printer, it was simply a matter of rebooting the printer itself).
CasMate and Adobe are very different, but the function is much like Adobe's. It has to be applied to each font, and often edited because CasMate's kerning was always weird. But if that's the the program he uses all the time, he should know how to get it to kern the way he wants it...
That appears, to me, to be a kerning issue. This is adjustable in pretty much any layout program- I just don't remember where it was in CasMate's text layout tool.

I'm not sure what you mean when you say it's "not connecting" the letters. Do you mean the kerning is off or that the characters aren't joined?

I'd suggest having your friend take dead-on pictures of each side of the cart and vectorizing. And charge accordingly- because unless the makers of the cart are willing to share their files with you, I don't think you'll have much luck finding anything "ready to cut."
It definitely looks like you've got some nozzles missing.
As Colinm said, check the printer for anything that might be hitting the nozzle. You might get lucky.
Whether you find anything that might be interfering with proper printing or not, clean the bejeebers out of the entire printer-...
Do either of you happen to know if the brands you have offer a table that cuts aluminum? I've looked at their websites, but I'm not seeing a list of materials they can cut.

I'm not familiar with that particular machine, but I can tell you an automated grommet machine is freaking awesome.
The one I used was an ancient model, and one of the feed belts was broken (you had to turn the feed drum to have the grommets drop into place), but it still beat putting grommets...
Looking at the specs for your printer, I see that it's a four color model.
As I mentioned before, it's probable that your grays are generated through the CMY channels- with maybe a smidge of K in them. You're going to have to do some investigating with your RIP to figure out if you can print...
