I've had the same problem. My only suggestion would be to roll it with lettering out, but on a fairly wide tube (12" diameter???) then secure it once it's all rolled on. That should prevent the tunneling.
I had a project like this earlier this year. Same thing. Image on cinder block. I subbed it out to a friend because he had the gear and I trust his work. Much easier than buying tools I'll rarely if ever use again.
Open a new file. Go to Tools > Options, then View. Uncheck the Smooth Drawing (bottom of Show list) and the click Preferences. Shouldn't have a problem with that in the future.
I would check all your connections and make sure you're not getting an error because something isn't connected properly. The foils that aren't working, have you tried advancing the foil on the cartridge, so it's solid before you put it in the Edge? I've found that if I've done a full print...

Just got a used Verizon bucket truck late last year. Had a bucket van before that, but it was quite dated, and needed the upgrade. We do lots of sign boxes and neon work so the bucket is necessary.
