    Mosh has a good idea. I would use alumalite with the flutes way before polymetal. I have seen so much polymetal 'oilcan', the alumalite is very rigid by comparison. Don't have a good solution for the trimcap however.

    You will not get this without using a gauge or at least pull strips. It looks to me like user error, have you tried using a sled and starting your print underneath the tail of that?

    Recently switched all of our stuff from lots of polymetal to alumalite. It is much more ridgid, doesn't oilcan and has very good dent resistance. I was able to negociate a very good price form our supplier ordering 25 sheets at a time.

    On offset printing press or duplicator. You will also need a way to make negatives and plates and a cutter. You could get set up for maybe 8K in used equipment but it takes a lot of skill and equipment to run these machines.

    I would be worried about the peel-stop by zinzer. It works well for peeling paint but I don't think that it is a top-coat so it might yellow. Also I think it has a very light yellow tint already and might not flow out or give an optically clear look. Just a thought.
