what about that honeycomb board, falcon board? ( i forget the name of it)

the pvc would work but you should round the corners
what about banner material. or .060 pvc (banner would be safer, the 060 pvc may end up like a frisbee when they throw it to the ground and someone may lose an eye)
banner could be thrown, no one will get hurt, it's light and can be rolled up and re-used
we have also done this with lam. we have used a saws-all w/ a metal cutting blade. i guess anything with smaller teeth so it doesn't rip the material too much
and +1 to rotate and make sure it doesn't get too hot it will melt the material on the edges and then it sticks
our policy has always been +/- 10% but normally is over and we only charge for what we ship. i would say in the 22 years i have been here maybe 3 orders were shipped short
, that i can remember. i also always noticed a similar policy from other printers when we sub out jobs.

if she is a good customer and since she does realize part of the burden does fall on her just give her a small amount off (maybe 20 or 25%) and if she complains then go down to 50%
i would explain the situation and try to get something, at least 50% like you said. if they don't go for it i guess you might have to eat it if you didn't tell them you aren't responsible when printing on customers own material. sucks!

i hate that you have like 3-5 vinyl/paper cuts on your hand that you got while working in the shop but you forgot about them until you are cleaning a truck with alcohol and your hand starts to burn like you just dipped it in acid
we have a few customers that we do similar jobs for. we print the base label and they run it through their laser or thermal printer to add the variable data. normally we hot stamp, silk screen or laser print them. usually on a polyester material either white or matte silver.
