You get what you pay for. I've lost jobs to cheap crappy message boards someone else bid and smile when I see them not working. I wouldn't recommend going cheap. do it right the first time.
So why would these kids who are running dad's sign shop think their sign was being made and installed by another sign company? Aren't they a sign company that makes signs?
The tartan I get but tartan Jamaican is pretty strange. The fact that you pulled off that combo is amazing as those are two things that don't blend well. Nice job. Pretty sure no one but the customer loves it but great job pulling that one off. Now lets talk about that font, ugh.
A beveled edge on the metal wouldn't get in the way of the print as the surface is flat. It would be a problem if there was a rim around the thing but a bevel shouldn't hurt anything. How many colors are in this thing they want screened? Can it be direct digitally printed?
Is it a "pretty" sign like a business name/logo or is it a "No dumping here" type sign? If pretty, I'd do a blind mount and wouldn't have done a flat panel but an aluminum pan. For a not so pretty, thru the face OK.
Do you have any full on Gerber foils, no refilled that you can try? I tried using Duracoat with their refillable cartridges and had to stop as I ran into issues like yours. If you have a real Gerber foil and it works, it is the off brands that are giving you trouble.
.125" is pretty thin. How large is the sign? If larger than a 6" x 6" it might be an issue with a large sign done in thin material. I have a lot of 18" high signs out there and never have had an issue. I use ..187" thick. (sorry for the .375" mistake, I was thinking dibond thickness, ooops)
